something like:

You don't need to do this. Its part of the partition table in the
img file.

What you've done is, apart from potential MacOS X issues, correct.
I 'dd' images on to CF cards all the time. the 'factory' here uses
physdiskwrite (the Windows thing), but its
essentially a "smart" dd that knows about the m0n0wall structure.
I assume you're using one of the net-48xx-1.xx.img files, and not a
45xx-x.xx.img or generic-pc-x.xx.img
